1 · Product mix and capacity planning · medium

A plant must pasteurise 200,000 litres a day in 16 productive hours, and the designers add a 10 percent margin for growth. What pasteuriser capacity should be specified?

  1. 12,500 litres per hour
  2. 13,750 litres per hour
  3. 8,333 litres per hour
  4. 11,250 litres per hour
Answer and working

B. 13,750 litres per hour

Required rate = 200,000 ÷ 16 = 12,500 L/h; with a 10% margin, 12,500 × 1.1 = 13,750 L/h. 12,500 omits the margin; 8,333 divides by 24 hours instead of the productive hours; 11,250 subtracts the margin instead of adding it.

2 · Process flow diagrams and mass balances · easy

In steady continuous processing with no reaction, which statement of the mass balance is correct?

  1. Mass in exceeds mass out by the water lost
  2. Only the total balances; components need not
  3. In equals out, in total and for each component
  4. Mass out exceeds mass in by the product formed
Answer and working

C. In equals out, in total and for each component

At steady state nothing accumulates, so inputs equal outputs both in total and component by component (fat, SNF, water) when no reaction creates or destroys them. Water lost in evaporation is itself an output stream.

3 · Functional design and space requirements · easy

What is a schedule of accommodation in functional design?

  1. A shift roster showing when each room is staffed
  2. A list of every room with its area and needs
  3. A timetable for cleaning each room in the plant
  4. A list of equipment suppliers with delivery dates
Answer and working

B. A list of every room with its area and needs

The schedule of accommodation lists each functional area with its floor area, height, environment, hygiene level, drainage and services. It is the brief for the architect and engineers, not a staffing or cleaning timetable.

4 · Functional design and space requirements · easy

Which pair of areas should a relationship chart mark as needing to be close in a liquid milk plant?

  1. Chemical store and filling room
  2. Toilets and pasteurised milk tanks
  3. Filling room and cold store
  4. Raw milk reception and filling room
Answer and working

C. Filling room and cold store

Packed product should move directly from filling into the cold store. Chemicals must be kept away from exposed product, toilets must not open into production, and raw reception must be kept apart from filling to protect processed product.

5 · Functional design and space requirements · medium

Why must clear height be considered as carefully as floor area in a dairy processing hall?

  1. Higher ceilings always reduce the plant's refrigeration load
  2. Tall equipment, bowl removal and overhead pipe racks need vertical space
  3. Building codes everywhere fix the same height for all food plants
  4. Clear height matters only for offices and laboratories
Answer and working

B. Tall equipment, bowl removal and overhead pipe racks need vertical space

Silos, separators that need head room to lift the bowl, and pipe racks set the height, and powder plants need very tall buildings for driers. Higher ceilings usually increase the air volume to condition, and height rules vary by country.

6 · Layout of reception, processing, packing and storage areas · easy

Where should the milk testing laboratory be placed in relation to reception?

  1. Beside the dispatch dock, so finished product is tested first
  2. Inside the filling room, so testing staff watch the fillers
  3. Next to it, so samples are tested before milk is accepted
  4. In the office block, far from all processing areas
Answer and working

C. Next to it, so samples are tested before milk is accepted

Testing incoming milk before it is pumped into silos lets the plant reject unacceptable milk. A laboratory inside the filling room would bring raw samples into a high-hygiene area.

7 · Layout of reception, processing, packing and storage areas · medium

Which item is part of a tanker reception bay in a modern dairy plant?

  1. A can tipping trough for ten-litre cans
  2. A tanker cleaning station
  3. A churn for making butter from rejected milk
  4. A cold store for packed finished product
Answer and working

B. A tanker cleaning station

Tankers are cleaned at the plant after unloading so they return clean to collection routes. Can tipping belongs to can reception, and churns and cold stores belong to other sections. The station cleans tankers after unloading so they leave clean.

8 · Layout of reception, processing, packing and storage areas · hard

Why should packaging materials be de-boxed in a separate area before entering production rooms?

  1. Packaging must be weighed in a separate room by law in every country
  2. Removing boxes in production rooms slows down the fillers
  3. De-boxing lets packaging warm up to room temperature first
  4. Outer cartons carry dust and pests and should not enter clean areas
Answer and working

D. Outer cartons carry dust and pests and should not enter clean areas

Outer cartons travel through warehouses and trucks and bring dust, insects and microorganisms. Removing them outside production protects clean areas. Legal weighing and warming are not the reason.

9 · Equipment sizing and selection · medium

Why is a holding tube sized on the fastest particle rather than the mean velocity?

  1. Every particle must be held for at least the full time
  2. The mean velocity cannot be measured in a closed tube
  3. The fastest particle carries the most fat in whole milk
  4. Regulators require tubes twice as long as calculated
Answer and working

A. Every particle must be held for at least the full time

Flow is faster at the centre of the tube, so sizing on the mean would let the fastest milk pass in less than the required time. The design uses the maximum velocity, about 1.2 times the mean in turbulent flow and 2 times in laminar flow.

10 · Building, floors, drains and services · medium

Which attack must a dairy processing floor resist that is less important in a dry warehouse?

  1. Lactic acid from spilled milk, plus cleaning acids and alkalis
  2. Ultraviolet light from roof skylights fading the colour
  3. Freezing from outside air in all seasons
  4. Abrasion by paper and cardboard packaging alone
Answer and working

A. Lactic acid from spilled milk, plus cleaning acids and alkalis

Spilled milk sours to lactic acid, and cleaning uses hot acids and alkalis with thermal shock, so floors need acid-resistant tiles or resistant resin systems.
